Gypsum Board Manufacturing Process and Equipment

The gypsum board (plasterboard or drywall) production process turns natural or FGD gypsum into paper-faced boards on one continuous line. The board is formed wet between two sheets of facing paper, sets on a long belt, is cut to length and dried in a multi-deck dryer. A complete line has six sections:

SectionWhat happensMain equipment
1. Gypsum preparationNatural gypsum is crushed and ground. FGD gypsum arrives as a fine, damp powder and is dried first.Crusher and mill, or dryer; conveyors and raw gypsum silo
2. CalcinationGypsum (calcium sulfate dihydrate, CaSO₄·2H₂O) is heated to drive off about three-quarters of its chemically bound water. The result is stucco — calcium sulfate hemihydrate.Calciner (fluidised-bed on our reference line), hot-gas generator, dust collection, stucco silos
3. Dosing and mixingStucco, water, foam and additives are dosed continuously and mixed into a slurry.Weigh feeders, additive and foam preparation, continuous mixer
4. Forming and settingThe slurry is spread between the bottom and top facing paper. The forming station sets thickness, width and edge profile. The board hardens on the setting belt as the stucco turns back into gypsum, and is then cut to length.Paper unwinders and splicers, edge forming, forming station, setting belt, cutting knife
5. DryingWet boards are turned and distributed into a multi-deck dryer that removes the surplus water.Wet-end transfer, multi-deck roller dryer (3–4 decks, 30–40 m long on our reference line), burners or hot-gas system
6. Dry endBoards are trimmed to final length, inspected, bundled, stacked and packed.End trimming saws, bundler, stacker, packing

Calcination usually takes place at around 120–150 °C (US EPA, AP-42 section 11.16). The calcination section can also be supplied on its own as a gypsum powder production line, for plants that sell building plaster or feed an existing board line.

Line Capacity, Board Types and Sizes

Working with several manufacturers, we coordinate gypsum board lines from 2 million to 30 million m² a year. A capacity figure only means something with its basis: a line rated on 9.5 mm board makes fewer square metres of 15 mm board, and a rating based on 24-hour operation is not what a two-shift plant will produce. Ask every supplier which board thickness, working days and shifts their figure assumes.

Reference design: our 3,000,000 m² a year line

Annual output3,000,000 m² (12 mm board basis)
Board thickness6–25 mm
Board width1.2 m
Forming line speed12–15 m/min
Operating basis300 days a year, two 8-hour shifts (about 4,800 hours)

Board types: one line, different formulations

Special boards are made on the same line by changing the formulation and additives. Decide early which types you will produce and which standard they must meet, so the additive dosing is sized for them.

  • EN 520 (Europe, and the basis of many national standards) defines Type A (standard board), Type H1, H2 and H3 (reduced water absorption — total water absorption of not more than 5%, 10% and 25%), Type F (improved core cohesion at high temperature, for fire-resistant systems), Type D (controlled density), Type E (sheathing for external walls), Type I (higher surface hardness) and Type R (higher strength).
  • ASTM C1396/C1396M (North America) covers gypsum wallboard, backing board and coreboard, water-resistant backing board, exterior soffit board, sheathing, ceiling board and other types.
  • Sizes. Under EN 520 the nominal thickness is at least 6 mm; typical thicknesses include 9.5, 12.5 and 15 mm. Common widths are 600, 625, 900, 1,200 and 1,250 mm. Edges are usually tapered, for jointing, or square.

If your market uses a national standard, tell us which one: it sets the board types and tests your line must be configured for.

Gypsum Board Raw Materials and Consumption per m²

Every square metre of board needs stucco, facing paper, water and small amounts of additives. These figures are from our 3,000,000 m² a year reference line, on 12 mm board:

MaterialPer m²Per year (3 million m²)
Stucco (calcined gypsum)7.0 kg/m²About 21,000 t a year
Facing paper, top and bottom0.45 kg/m²About 1,350 t a year
Additives — starch, foaming agent, retarder, accelerator and othersDepend on formulation and board type—

How much raw gypsum you need

When gypsum is calcined to stucco it loses about 15.7% of its weight as water, so one tonne of stucco needs about 1.19 tonnes of pure gypsum — more if your gypsum contains clay, limestone or other impurities. For the reference line, that is roughly 25,000 t of pure gypsum a year.

Natural gypsum or FGD gypsum

Natural gypsum is quarried, then crushed and ground. FGD (flue-gas desulfurization) gypsum is a by-product of scrubbing the flue gas of coal-fired power plants. It is already fine but arrives damp and must be dried. In the USA it now makes up more than half of the gypsum used in wallboard (Gypsum Association). Industry guidance for wallboard-grade FGD gypsum is a CaSO₄·2H₂O content of 92% or more, chloride below about 100 ppm, and moisture at or below about 10% before calcining (Power Engineering).

Whichever source you use, send a representative sample for analysis before the preparation and calcination sections are finalised. Facing paper and additives are bought for the life of the plant: decide early whether they will come from local suppliers or be imported, and match the paper specification to the line.

Energy: Fuel and Power Consumption

Our 3,000,000 m² a year reference lineConsumption
Installed power600–800 kW
Electricity1.4–1.8 million kWh a year (about 0.5–0.6 kWh per m²)
Natural gas, for calcination and drying1.5–2.0 million m³ a year (about 0.5–0.7 m³ per m²)

Much of the heat goes into the dryer, which has to evaporate the surplus mixing water from every board, and the rest into the calciner. Choose the heat source by working back from what your site can supply reliably every day: if the gas supply cannot keep up, the dryer is underfed and the whole line slows down. Where natural gas is not available, tell us which fuel is, and the burners or hot-gas system are configured for it. Confirm grid capacity, voltage and stability before the electrical design is fixed.

Building, Site and Staffing

  • Building. As an example, a 4 million m² a year line needs a building of at least 120 m × 30 m, 8 m high.
  • Space at both ends. Raw gypsum storage and preparation at the start; stucco silos, paper and additive stores; finished board storage and loading at the end.
  • Staffing. Our 3,000,000 m² a year reference line runs with 30–50 people on two shifts. The 4 million m² example needs around 30–35 operators. The level of automation in mixing control, board transfer, stacking and packing changes the number.
  • Civil works first. You receive a civil works layout within one week of contract, so foundations and the building can progress while the equipment is being manufactured.

In every market, check the voltage and frequency of the plant supply, not just the mains, and confirm the gas connection capacity before the dryer is sized. Tell us where the plant will be: the board standard, the gypsum analysis and the fuel decide the configuration. The same applies to plants in Kazakhstan, the UAE and elsewhere in our regions.

What Shapes the Investment

We do not publish prices. A gypsum board plant is configured around its raw materials, site and output, so a figure given without those inputs misleads more than it helps. These are the cost blocks to budget for — compare suppliers block by block:

  • Process equipment, by section and level of automation
  • Building, foundations and civil works
  • Utility connections: gas supply, transformer and power distribution, water
  • Ocean freight, inland transport, import duties and clearance (import clearance, duties and taxes are the buyer’s responsibility)
  • Installation and commissioning: our engineers’ travel and accommodation are at the buyer’s cost
  • Start-up working capital: gypsum, facing paper, additives and spare parts

For the full planning sequence and the mistakes to avoid, read our gypsum board plant setup guide.

Project Timeline

Contract to shipmentAbout 3–4 months (design, manufacturing and long-lead parts about 100 working days)
Ocean freightDepends on destination
Arrival to acceptanceAbout 2 months: import clearance and inland transport about 1 + 1 week, installation about 4 weeks, commissioning and operator training 1 + 1 week

On our reference project in the Middle East, the line was delivered within 9 months and installed in 6 weeks with 3–4 of our engineers on site. It reached design capacity about three and a half months after start-up, with a product pass rate of around 95%. Read the full case.

Frequently Asked Questions

How long does a gypsum board line project take?
It depends on capacity, automation level and site readiness: about 3–4 months from contract to shipment, then ocean freight, then about two months from arrival to acceptance. Our Middle East line was delivered within 9 months. For a stage-by-stage timeline, see our gypsum board plant setup guide.

Do you send engineers for installation?
Yes. On our Middle East project, 3–4 of our engineers were on site for a 6-week installation, followed by commissioning and operator training.

Can the same line make moisture-resistant and fire-resistant board?
Yes. Special boards are made by changing the formulation: water-repellent additives for moisture-resistant board (EN 520 Type H), and mineral fibres and other additives for board with improved core cohesion at high temperature (Type F). Tell us which types you plan to make, so the additive dosing is sized for them.

Can we use FGD gypsum?
Yes. FGD gypsum is dried before calcination instead of being crushed and ground. Send us an analysis: purity, chloride and moisture decide how it is prepared.

What is the price of a gypsum board production line?
We do not publish prices, because they depend on output, automation level, raw materials and destination. Once we have your requirement brief, the written sourcing report compares configurations from different manufacturers.

What do you need to prepare a quotation?
Your target annual output, board types and thicknesses, project location, gypsum source (natural or FGD), available fuel, and planned timeline. The full list is above.

Can you help if we have no gypsum board experience?
Yes. We also provide formulation and process consulting as part of the project.
